Make a Counterbore
How to make a counterbore from drill rod or silver steel in the home shop. A very useful tool when working with castings such as steam engines or model machine tools. An easy project that give your models the professional touch.

Part 4 of how to build the Stuart Number 9 Mill Engine. This episode we establish the mounting surfaces for the bearings. These have to be very accurately machined to ensure that they are perpendicular to the cylinder. Once again it is excitement on a level rarely seen. Yes that's right, excitement is rarely seen! One good goof though.

Possibly the most critical part of the engine is the cylinder flange as all other dimensions are measured from this. We machine the flange using the boring head in some very creative (and scary) ways.

Building a steam engine from castings. The Stuart Number Nine Engine is one of the most beautiful engines made by Stuart Models. It is also one of the more challenging ones to build. I am documenting my attempt to build it. I'm not an expert so there will be plenty of mistakes along the way, but hopefully we will get there in the end!

I make a pitchfork ice pick from brass steel and wood. This was for a friend at work who loves making huge blocks of clear ice. The handle used was supplied by Mathew Look @lookcreations He makes some very nice scrapers!     All that work and time and the flange got damaged anyway. It part is not a great looking part anyway why not just use a grinding bit on a dremek etc, it can still be done neat

      It is my hobby. If it takes longer I don’t mind. I think it will look good when I have painted it and fitted the nuts and washers. The small blemish on the side wall is easily fixed.

      I‘d rather fix the little cosmetic defect instead of having to deal with bent studs or awfully seated nuts 🤷‍♂️ this was the exact right way to do the job.

    I had the same issue with the 10H, but at 7BA it was unlikely that my tired old eyes were up to making one that small😢

      Hi Mark. Another alternative is a very narrow washer under the bolt head. Maybe you could find a grandchild to make you some! Thanks for stopping by.

    I see you have a milling machine .Turn the casting on it`s back ,or side , and use that.

      My experience is that end mills don’t go so well as counterbores. In this case there wasn’t clearance anyway. You could do it from the side but it would look terrible.

    This is such a great project. There have been many times when I could have used a counterbore tool but I just can't afford them. I have plenty of O1 tool steel and I think that I will give this project a try. I'm a newbie but this project appears to be simple enough all I can do is try and try again.

      @@CreaseysWorkshop I can do heat treatment on the steel, and I can machine the part. The only thing I am not very good at is the grinding part to sharpen the tool. Trying to learn a bit of tool grinding and would like to build a tool and cutter grinder

      ⁠If you have a bench grinder a good start is to get a white aluminium oxide wheel and a diamond dresser for it. Both are pretty cheap. Then make a nice sturdy rest instead of the cheap metal rubbish that comes with the grinder. It will up your grinding game 1000%

      @@CreaseysWorkshop I currently have an 80-grit grey grinding wheel that is really nice but I think it is for mild steel, not the harder steel types. I will definitely be making a new steady rest today, the one that came with the grinder is terrible.

    I’ve made over half a dozen counterbores. I make mine with four teeth and do it all on the mill.

      I have previously made them with 4 flutes but I found that this technique worked better for me.

      You can use an extra thick washer ground on an angle on 1 side too. Little quicker, not quite as technical

    What is it with the naming conventions of Stuart engines? The #9 is bigger than the #8 but the #10 is smaller than both the #8 and #9! Was it to do with when the kits were released? Regards, Preso

      Yes I think it’s just the order that they were released up till the 10. After that they started using names like sirius, Victoria etc. It’s a miracle they still exist. They once made a generator for Shackleton’s Antarctic expedition.

    Wasn't it possible to cut the thwo surfaces (the last ones) in the same setup as all the rest? Just a thought.

      Yeah I could have. I thought I would get curved sides but actually that would have been very minimal so it would probably have been better. Certainly much faster as it took me 3 tries to get that setup to work.

    Neat, although, at this point in time, I think light sabers should be updated to these modern times. Canonically, these light sabers are from the late 70’s, though still an awesome piece, it’d just be but a trophy. Which could be pretty much standard for anyone to have, much game trophies, but just a trophy. It’s high time we updated the very essence of lightsabers.

    Great work - getting everything out of that mill! Centering the rough bore with a close fitting plug is very smart. 👍 I read the whole description. 😂 Although I’m pretty sure most don’t as you say. This is going to be a really nice engine.

      I’m wearing safety crocs (fakes of course) most days in the workshop John. That’s my recommendation for boots. However hot sharp chips through the holes can be an issue.
